Ford Focus Mk2 1.6 diesel - won`t start [possible solution]

Ford Focus Mk2 1.6 diesel - problem: that particular car start from time to time to produce that kind of state:

First I check on Youtube and look so many of that issues was caused by the bad solder points in dash cluster plug pins. There, was shown if you push trip reset button more hard it come to it`s mind and all seems fine. Or the car start and run smooth then only the cluster goes crazy and again if you push - all good.

In my case,if you put the ignition key then few out of ten attempts end same as on the image shown, and the car do not start.

And no pushing or touching the cluster help. So, I put my money on ignition switch first.

To take it off, you need to remove both steering column covers. Then unplug the connector and push that two hooks at both sides to release it:

Open, clean it but it was absolute fine:

Then check engine fuse box and found that:

- burned starter relay contacts:

- bad contact over the main electronic relay pin:

- then decide to get bridget just in case and test:

Problem was still present. next in the list was GEM module. Fund it under glove box compartment. It`s not hard to remove, but remember from the back side the location of the green and orange plugs!

Once removed it look like that:

To get that white plastic open, remember there are few lock pins, you need to “unclip”

Then inside found one open fuse contact:

and “bad” around one small on board relays:

Happy with the result, fit all back and for few 10-15 attempts seems to work good. After test ride, inside the cabin get hot and the problem appear once again. That was combined with very strange acting GEM module.

Same was with serial number: 4M5T 14A073 BJ , manage to find from ebay exactly same bu red in one forum that I can fit any unit which is 4M5T xxxxxx Dxx type. Perhaps is true.

After replacing the unit, and first try right away dash show same “lines”. Then, after pushing it little hard with that trip reset “stick” it come to right state. Then start the car and after few checks “start/stop” the car start but after few seconds dash become again in that (shown on the first image) state with nicely running motor. Again touching it, and voila!

Now I come to the re-soldering solution shown in most youtube videos. To remove the cluster:

- pull the plastic cover between top of the steering console and cluster, then you have access to both holding screws

- now is the hard one, you need to stick screw driver or plastic crowbar to release that middle pin from the upper line:

and the back plug:

After removing the cluster, you need to take out the black cover. Unclip. Then move by hand the arrows max on left. You feel the stop point. Add few scotch tape to mark the position:

dash4.jpg

- that have been done, some use tool help to “pull” them arrows but I use different approach. Rotate them max right, and when stop start to pull by hand gently and continue to rotate clockwise.

- remove the back plastic cover , again clip locks:

- then you jump to that metal “locks” that pull the board(use pliers to straight them):

After that.. you`re on your own…

and redo the base points:

Fit back in reverse order. In my case now all seems to work fine. Let`s hope to be long enough.

As final words: after few unlucky attempts to start the car and the cluster refuse to get into right state found out with diagnostic software that errors was stored as:

- intermediate error wit break pedal, throttle, clutch switches

- camshaft sensor not found

- ignition immo code mismatched.. and so on electrically related.

all of them as result of that problem with GEM. That is second reason I replace it.

Or.. can it be only the rust the problem… ?
